Reported Symptoms
- Start relay chatters, clicks, or sparks during compressor startup attempts.
- Relay chatter stops when the compressor plug is disconnected.
- Start capacitor repeatedly fails or blows; unit may lock out on low suction pressure.
- Compressor winding resistance readings fluctuate or show intermittent/false ground to suction line.
- Abnormal/unbalanced current between conductors or windings (e.g., L1 ≈ 2A, common ≈ 4A, start ≈ 12–13A while run fluctuates ≈ 6.9–20A).
- Overload trips during startup at ≈ 35A (below LRA ≈ 48A).
- Multiple start capacitor failures shortly after replacement.
- Condenser superheat unusually high (e.g., ≈ 46°F).
- Low suction pressure (e.g., ≈ 15.4 psi) with low head pressure (e.g., ≈ 205 psi) and low liquid line saturation temperature (e.g., ≈ 88°F).
Diagnostic Procedure
Electrical Verification
- Verify supply voltage at the disconnect and stability under load (e.g., ≈ 208–218V observed in tickets).
- Verify all wiring and terminal connections against the manufacturer single‑phase compressor schematic.
- Inspect wiring for loose, burnt, or uncertain connections; inspect compressor terminals for damage/charring.
- Confirm contactor wiring: run winding and start capacitor feed on T1; common on T2 (tickets identified factory reversals causing capacitor failures).
Start Circuit Evaluation
- Verify condition and ratings of start capacitor, run capacitor, and relay/potential relay.
- If relay chatters or arcs, disconnect compressor plug; if chatter stops, loading from compressor/start circuit is indicated.
- Measure current in each conductor/winding; compare start vs run behavior (tickets show start > run in fault cases).
- Compare overload trip current to LRA (e.g., trips ≈ 35A vs LRA ≈ 48A).
Compressor Integrity Testing
- Measure winding resistances (e.g., R‑S ≈ 2.2Ω, C‑S ≈ 1.6Ω, C‑R ≈ 0.8Ω); note instability or drift.
- Check for shorts to ground; document intermittent/false ground indications.
- If start components test good and voltage is correct, treat repeated capacitor failures, unstable resistances, and abnormal start current as indicators of internal compressor fault or terminal board damage.
Current and Performance Analysis
- Record suction, head pressure, and liquid line saturation temperature (e.g., suction ≈ 15.4 psi, head ≈ 205 psi, LL sat ≈ 88°F).
- If condenser superheat is high (e.g., ≈ 46°F), check evaporator superheat (tickets used ≈ 6–8°F for freezer applications).
- If system was opened, confirm evacuation/dehydration (e.g., < 300 microns with stable decay).
Root Cause
- Start circuit fault (incorrect wiring, factory miswire, failed relay/capacitor).
- Damaged compressor terminal board or connections.
- Internal compressor electrical failure (unstable winding resistance, abnormal start/run current, repeated capacitor failures after external components verified).
- Secondary system condition (undercharge indicated by low head pressure and low liquid line saturation temperature), only after electrical faults are resolved.
Corrective Action
Apply corrective actions based on confirmed diagnostic findings. Do not replace components until the associated condition has been verified.
- If wiring does not match the schematic → correct contactor wiring (run and start on T1, common on T2). In ticket cases, swapping run/common corrected a factory miswire and stopped repeated capacitor failures; replace any failed capacitor/relay after correction.
- If relay chatter/arcing is observed AND chatter stops when the compressor is disconnected → verify start circuit components; replace start capacitor and relay as a matched set, then retest.
- If start capacitor failure occurs without wiring faults → replace start capacitor, run capacitor, and relay as a matched set with OEM parts; verify ratings and connections before restart.
- If repeated capacitor failures persist AFTER wiring is verified and components are replaced → treat as compressor internal fault; proceed to compressor replacement.
- If winding resistance is unstable OR intermittent ground is detected OR start current is abnormally high relative to run current → replace compressor; repair/replace any damaged terminal board or connections.
- If overload trips occur during startup with correct voltage and wiring (e.g., ≈ 35A vs LRA ≈ 48A) → replace compressor due to internal electrical/mechanical fault.
- Only after electrical and start-circuit faults are confirmed resolved: if suction remains ≈ 15 psi AND head pressure remains low AND liquid line saturation temperature is low → adjust refrigerant charge while monitoring evaporator superheat.
